Hey folks,
Anyone have experience taking a dual system (40gig and 80gig) and transfering it (intact) to a 160gig single Maxtor drive.

You can do it with mfstools 2.0. It's in the Hinsdale How-to. You basically create a divorced backup image that is then piped to restore, so there is no intermediate saving of the file. Requires all 4 IDE connections, 3 for the Tivo drives, and 1 for the boot CD.

As long as it doesn't bug you that all 160GB isn't used it's fine. You'll be able to use 137GB, that's all.

Does that mean the to go beyond 137gig, you have to use two drives? I thought that you could specify larger than that....

It's a limitation of the IDE driver. Yes, to go beyond 137GB you need 2 drives.
