I got a 300GB Barracuda hard drive and tried to replace the 40GB drive in my TiVo TCD540040.
My BIOS could read the 300GB drive just fine.
Using MFS Tools (w/large disk support) I used this command:

mfsbackup -Tao - /dev/hdc | mfsrestore -s 127 -xzpi - /dev/hda

When the copy finished, I had no errors but it said the following:

Adding pair /dev/hda14-/dev/hda15
New estimated standalone size: 147 hours (107 more)

The drive appears to work fine but in System Info it says I have up to 152hrs.
Why is this not working? I should see something close to 300 hours!

What am I doing wrong? Help!

You did not, in fact, use a disc with large disk support to do the expansion.

Thanks Steve,
You were right. Now I have tried the PTVupgrade LBA48 CD with MFStools v4 http://www.ptvupgrade.com/products/software/lba48/lba_4.0_license.html and was able to get the full 300GB to show up. The only problem is that now I get the start up screen for a minute, and then a gray screen. That's it!
I have tried to copy as before and I have tried to backed up and restore. Both with the same result. This is how I backup up/restored:

mkdir /mnt/dos
mount /dev/hda1 /mnt/dos
mfsbackup -f 9999 -6so /mnt/dos/tivo.bak /dev/hdc
umount -f -a -r
(Switch Original 40GB with 300GB drive "hdc")
mkdir /mnt/dos
mount /dev/hda1 /mnt/dos
mfsrestore -s 127 -bzpi /mnt/dos/tivo.bak /dev/hdc
umount -f -a -r

I know that I didn't screw up my hardware or original drive since I put it all back and it all works fine.
It's weird that it worked when I used the non-large disk MFS Tools (accept for getting the full disk space.)
Did I use the wrong MFStools again?

How do I get past the grey screen?
Steve, or other super hero, help!!

does your kernel have lba48 support? Having a boot disk with LBA48 is just the first step, youll need to run LBA48 kernel. If you did a backup, I think only version 6.1 comes standard with LBA48.

I'm a newbie so I'm not sure
I have a Silver TiVo (TCD540040) as stated in post #1 which I understand is compatible with upgrading to a large hard drive. From my reading I gathered that I need to backup or copy from my original 40GB drive to my new 300GB (Seagate) drive using the PTVupgrade LBA48 CD.
I thought the "LBA48 kernel" was on my original TiVo 40GB drive.
Does the system 4.0.1b = LBA48? Sorry for the dumb questions.
If I need to hack, or get a new image, or whatever is needed to get the "LBA48 kernel" on my system, please let me know what that step is. I don't remember reading about that step anywhere for this basic hard drive upgrade.

I still have the original drive in working condition. I also have a back up of it, though I can't be sure the backup is any good.

Thanks for your patients!

I have a pioneer that I was installing a 300g drive. What worked was: used PTV cd with large drive support, followed the hinsdale guide and before I unmounted the drives (umount), I ran the toshiba unlock and the pioneer now has 80 hours in extreme mode. Now I just need to find out how to install telnet and ftp.

I could be wrong on this but wasn't there an issue with mfs tools adding more than 255 GB. I would have thought that since a 300GB drive is really ~280GB it would work but maybe not.

The 540040 is LBA48 compatible already so that isn't the problem. All I can really tell you for sure is that I have installed both 200 and 160GB drives in 540040s before using the same method you are using and it worked without issue.

Never mind I just spotted the issue I think. According to your post you used -bzpi on mfsrestore and I think you should have used -xzpi

Praise the Internet and these forums!

That was the most aggravating experience I think I have ever had with a computer! I'm usually kinda handy. I finally got my 300GB drive to work. I was at my wits end!
First problem, I was trying to upgrade to a 400GB drive which MFS Tools does not support. I switched to a 300GB and didn’t think to go back to that resource. It ended up doing the trick. Here it is if anyone is interested...
(And I didn't need to unlock anything, but thanks
:)

Now I better go watch some TiVo...
