Had 2x500 gb Maxtor drives in my Hr10-250 since last year and they were built with IC and had ptvnet on them also. Upgraded recently to 6.3a and the hdtivo crashed within 2 weeks. Could not repair the drives so I wanted to rebuild them.

I first ran maxtor's drive tests and both drives passed. Then I reformated them with Maxtor's disk. Tried to build them together but the HR10-250 just gets stuck on powering up. Tried building the drives seperate and both drives work fine.

Another weird thing is when I build the drives with ptvnet + ic the cds run fine and I get the "cake is baked" at the end. However, if I build the drives with IC it is very slow and hangs up after it has finished the restore.

Could 6.3a changed something with the boot sector of the harddrives so that it won't allow Master / Slave configuration?

I very much doubt it, but I don't really use IC or PTVnet to even know the difference.

What do you see via serial console (when booting fails) and/or in /var/log/kernel?

Could 6.3a changed something with the boot sector of the harddrives so that it won't allow Master / Slave configuration? No. Try building both drives with instantcake but boot them up before hacking them with PTVnet. I'll wager either 1) your jumper settings are incorrect or 2) the killhdinitrd'd kernel was not applied.
