so i am replacing a hard drive on my bedroom SD-DVR40 that crashed. I have an unhacked 6.3e image from my other living room SD-DVR40. Do I need to change the kernel in order to use the 160gb drive?

No. The 6.2 (and later) kernels support LBA-48 addressing. They are compatible with drive up to at least 1 Terrabyte.

well, when I check the system information on my tivo unit is says the number of hours is greater than 137. shouldnt it tell me a rough estimate of the number of recording hours?

the unit i replaced the drive was on a 4.x image with 2 drives and it stated the total recording hours. I now replaced it with one 160gb drive and it just says total hours greater than 137.

so the kernel is built directly into the 6.3 image?

Yes, the 2.4.20 kernel is built into the 6.3e image. The "up to 137 hours" of recording capacity sounds right for a 160Gb HD on an unhacked unit. Some space is "reserved" for Tivo clips (http://dealdatabase.com/forum/showthread.php?t=40179&page=1&pp=15&highlight=clips+disk).
