My box is often wiping the /var directory clean (including the "hack" dir) on boot. I've had this behavior for the better part of a year, and never found the cause.

I'm currently using a tarred backup and some scripting in the rc.sysinit.author file to redeploy the entire hack directory while booting, but these seems to be a crude workaround and I'd rather just FIX the issue.

Any ideas?

Put it somewhere else. The /var directory gets wiped all the time and is a known issue dating back to the original S1 Tivos.

I've been assuming that TWP needs writeable access, hence reason for installing under /var. This isn't the case?

Which version? TWP 2.1 will automatically locate its data files in /var/TWP if you install it on a R/O partition.
Do you use MFS_FTP much? I've noticed orphan files that look like core dumps in its cache directory, and a few of those can fill up /var pretty quickly.
