The problem has just about gone away for me on all my dtivos. Don't think it's heat related since the room's ambient temp is higher now than in April. Unless it's the heat that makes it go away. ;)
If you already have v3.1.0 you can't use the upgrade. Start with a standard v2.5 or 2.5.2 image or start with v25xtreme.
If you have v2.5, xtremed or not, you can use the upgrade to go to v2.5.2...

What browser are you using? I tried download with mozilla and got similar errors, but with IE is seems to download correctly.
Also tried it with Netscape 4.79 and it downloads ok.
Apparently there's a bug in the tar program that's on that CD distro. I had to code a work-around to setup. So give this version of setup a try and let me know so I can post the fix in the xPlusz...
